Diagnosing Off-Ratio Spray Foam: A Field Guide

Off-ratio spray foam doesn't always announce itself. Sometimes it looks fine when it's sprayed and only reveals the problem days or weeks later — a strange smell, a texture that's too brittle or too soft, poor adhesion. Catching it in the field, before it cures wrong, comes down to knowing what to check and why.

What "Off-Ratio" Actually Means

Spray foam is made by mixing two chemical components — commonly called the A side (isocyanate) and B side (resin/polyol) — in a precise 1:1 ratio at the correct temperature and pressure. When that ratio drifts even modestly, the resulting foam doesn't cure the way it's designed to. Too much A side and the foam can be brittle and prone to shrinkage. Too much B side and it can stay soft, sticky, or slow to cure, sometimes with a lingering odor.

The Usual Suspects

When foam comes out wrong, the cause is almost always one of a handful of things:

  • Temperature imbalance — the two chemicals need to be heated to matching temperatures before mixing. Heated hoses that aren't holding temperature evenly, or a proportioner heater malfunction, is one of the most common root causes.
  • Worn pump seals — as pump seals wear, they can allow inconsistent flow of one component relative to the other, throwing off the ratio even if temperature and pressure look correct on the gauges.
  • Clogged filters — a partially clogged filter on one side restricts flow on that side only, creating an imbalance even with otherwise healthy equipment.
  • Pressure mismatch — the A and B sides need matched pressure. A leak, a faulty gauge, or a pressure regulator issue on one side throws the whole system off.

What to Check in the Field

Before spraying a section, a few checks catch most off-ratio issues before they become a wasted job:

  1. Verify both temperature gauges match the manufacturer's specified range for the material being used — not just that they're "warm," but actually matched to spec.
  2. Confirm pressure readings on both sides are equal and within spec — a persistent few-hundred-PSI gap between sides is a red flag.
  3. Spray a small test pattern and check the cell structure and tack time against what's expected for that foam type — this catches subtle ratio problems that gauge readings alone might miss.
  4. Listen and watch the pump cycle — an inconsistent or irregular pump rhythm can indicate a mechanical issue upstream of what the gauges show.

When It's More Than a Quick Fix

If temperature and pressure both check out and the foam still isn't behaving right, the issue is more likely mechanical — worn seals, a failing pump, or a proportioner component that needs professional service. At that point, field troubleshooting has done its job by ruling out the easy explanations; it's time for a real service call rather than continuing to spray and hoping it corrects itself.
